00:29there's an old red 46 Harley.
00:32And I would like to have that bike ready in two weeks
00:34if we all get together and do some work for the big raffle.

01:17The CEO of Carl's Jr., Andy Puzzer,
01:19has had a real American classic dropped off today.
01:22It's a 1941 Plymouth Special Deluxe.
01:25He's got a big celebration coming up
01:27that he wants this thing restored for,
01:29so he's here today to go over a game plan.
01:33What a beautiful car.
01:34Right?
01:35Man, America really knew how to build them back then.
01:37They sure did.
01:38It's huge.
01:39It's huge.
01:40Big back seat.
01:42They base this car on putting your family in it
01:44and driving across the country.
01:45The P12 Special Deluxe was Plymouth's top-of-the-line model
01:49that they put out in 1941.
01:51My most favorite years in a car are basically from 36 to 41.
01:56I love the big, swooping fenders, the big grills.
02:00Almost all of the vehicles at that time
02:02kind of had a similar styling to them
02:05that I just absolutely love.
02:07Tell me a little bit about the history of what's going on.
02:10Carl came to California from Ohio.
02:12He wanted to go into business.
02:13The only asset he had that he could borrow against
02:17was his 1941 Plymouth Special Deluxe.
02:20He opened a restaurant called Carl's Drive-In Barbecue.
02:25Wow.
02:25And then he began to open smaller restaurants
02:27that served hamburgers, and he called those Carl's Jr.
02:30So now we've got about 3,000 Carl's Jr. and Hardee's
02:33in the United States.
02:34600 internationally.
02:35We're in 36 countries.
02:37And it all started with a loan on a Chrysler Plymouth Deluxe.
02:41You've got your 75th anniversary coming up.
02:43Yeah, 75 years next year.
02:45And what we'd like to do is take this thing around the country.
02:48Really make this a special event.
02:50Sure.
02:50It celebrates Carl's entrepreneurial spirit,
02:52something that starts like this
02:54and turns into a huge enterprise.
02:56Carl Karcher and I were very close,
02:58and he would always talk about how proud he was,
03:01about how the company was founded,
03:02and the humble means that it came from.
03:05And this car was a key element of that story,
03:08no matter when he told it or who he told it to.
03:10It's amazing to think people put all this together 75 years ago.
03:14I wish they still made them like this.
03:15Me too.
03:16That's actually why I do what I do.
03:17I'm trying to bring it all back.
03:19Actually, I got some images here that we came up with.
03:22I would like to keep some of the traditional aspects of it.
03:25I want it to be a classic car.
03:27I don't want to soup it up too much.
03:28I love this with the flames.
03:30We have a logo with flames.
03:32And this looks a lot like the flames in the logo.

03:36It shows your colors, everything.
03:38And I think it'll go with the colors in the interior,
03:40so I think we're okay there.

04:23but normally a job like this would take a long time.

04:26That's a total game changer,
04:28because now he wants a new engine,
04:30a new trans.
04:31So to handle that horsepower and torque,
04:33I'm going to have to build a new chassis.
04:35I'm going to have to give it new suspension,
04:37new interior, new paint.
04:39I got to go through the running boards.
04:41It looks like there could be a lot of body rot.
04:43This is going to be a massive job.
04:53So why don't we start tearing out the interior?

05:07true American assembly line.

07:54actually before I was even a Harley dealership.
07:56Some of the bikes here in the junk pile I brought with me.
07:59These Harleys are great machines,
08:01and this one's going to make a great project for our raffle.
08:03It's got a lot of good parts on it.

08:07The frame is straight,
08:08and the forks are straight as can be.

08:10Hey, look at this speedometer on here.

08:12Original miles would be 44,156 miles.
08:17It's a good 46 engine.

08:20But it's got all the right stuff on it.
08:22World War II had just ended when this 46 Harley came off the line.

08:29And there wasn't much chrome.
08:30The essential items such as chromium and rubber
08:32were on hold from the United States government.
08:34It's really a rare bike.
08:36We're going to relive the original glory of this bike.
08:38No bobber, no chopper, bone stock, pretty as can be.
08:42I think we should go right back to the original red.

08:45I think it needs a set of Hollywood handlebars.

09:58It was in a Teamsters local, 985, which was run by a notorious union lawyer, William

10:06And he was a personal friend of Jimmy Hoffa's.

10:12Jimmy Hoffa was the president of the Teamsters Union from 1958 to 1971.
10:18His disappearance in 1975 is still one of the greatest unsolved mysteries in American history.
10:23The possible tie-in to this famous labor boss makes the restoration on this game super interesting.
10:28It looks to be an old 52 Chicago coin-off shuffleboard machine.
10:33They were started by three guys back in 31.
10:36Chicago was like the hotbed for amusement games back then.
10:39These guys made electromotive driving machines, the original ones.
10:43They made the ski ball.
10:44A lot of amusement stuff.
10:45Some cool stuff, man.
10:46Chicago coin-off made some of the coolest bowling machines out there.
10:50This 1952 version is a hybrid between shuffleboard and bowling.
10:54If your aim was good with the puck, it'd trigger a sensor, flip the pins, give you your score.
10:58Everybody had a blast with these.
10:59They were fun as can be.
11:01What exactly do you want to get in on this thing?
11:03Do you want me to strip it down and start over?

11:08I mean, what are you looking at doing?
11:09You know, Andy, I'd like a full restoration on it.
11:12The reason why I picked this up, I met my wife around a table like this.

11:17Then we started playing shuffle bowling together and it went from there.

11:25You know, looking at it, it's really not in horrible shape.

11:48In order to keep with Scott's budget of $1,500, I have to keep costs down any way I can.

14:24We got two wires that look like they might have been connected that are pulled apart back here.

15:00This 41 Plymouth, it really needs it.
15:03Andy from Carl's Jr. has come to me and asked me to restore this Plymouth because he wants
15:08to take this thing on tour across the country.
15:10So to put a bigger motor, a 5.7 Hemi V8 in this thing, I'm going to have to lop
15:16off the front end of this.
15:18I'm going to have to beef up the suspension to handle everything we're about to do with it.
15:24None of these things were ever straight or perfectly level from the factory.
15:28So I try to make sure that I keep all my lines and all my cuts exactly the same.
15:33That way when I put my new frame rails in, that helps strengthen it because I'm going to run the
15:38frame rails down inside the old frame quite a bit.
15:40I'm going to box a lot of the old original frame and that'll help stiffen it up and handle the
15:46extra horsepower.
15:51I'm going to put it on the lift, make sure everything's nice and level.

16:33Next step, time to make some frame rails.
16:37I'm going to rebuild this engine right now because the glue is drying.
16:42I've really never pre-fit an engine. When I went to fit the engine, it didn't fit.
16:56This is why they call it a knucklehead right there, that little thing. It's a knuckle.
17:00Knucklehead was an engine that was designed in 1936.
17:03They carried it through to 1947, replaced with a panhead engine.
17:07A lot of the real experts say that the knucklehead was a better engine.
17:11And they're very valuable.
17:14We only have two weeks to finish restoring the 1946 knucklehead for the Harley-Davidson raffle.
17:19And it's extremely important the bike is done on time.
17:21If it's not, the raffle could be in jeopardy.
17:24All I have to do now is install the cam cover on the engine.
17:27Sometimes it can be time-consuming.
17:28My sealer is in the process of drying.
17:32And you can't let it get dry ahead of the process.
17:37Everything's got to be pre-fit.
17:39And lubrication is really the king.
17:43This engine has to turn so smoothly.
17:53I have pre-fit hundreds of engines.
17:56And I've really never pre-fit an engine.
17:59When I went to fit the engine, it didn't fit.
18:01But things are not going well.
18:02That's causing quite a bit of drama right now.
18:10The problem apparently is the size of the bearing.
18:14So what I'm going to have to do now is take these roller bearings and find a smaller size bearing.
18:26These are all bearings made by Harley-Davidson in undersizes.
18:32So this is a good shot that this will work.
18:35This could be my lucky day.
18:37Where's my cages?
18:38Because the glue is drying.
18:41Bearing cage intact.
18:45Fitted.
18:49And the big test.

18:56And the answer is no.
19:02The clearance factor on the Harley lower end is one thousandths of an inch.
19:06Any oversize in the cases won't fit.
19:08In this case, they're not fitting.
19:10Back in the 30s, Harley-Davidson produced undersized bearings.
19:13If I can find the correct undersized bearings and bolt the cases together,
19:17the sealer won't dry out, pausing wasted time.
19:20The next step is to try to find some bearings that are more than four ten-thousandths undersized.
19:24I found a set of one-thousandths undersized bearings.
19:291929 last bearing installed.
19:33A little bit of oil.
19:37Let her roll.
19:40Will it go?

19:44That's what I'm talking about.

20:04There's our knucklehead.
20:08You're gonna run great.

20:24Now that we've got the electronics working properly and the paint done,
20:28Craig's gonna move on to fixing the woodwork on this.
20:30It's cracked and deteriorated from years of abuse.
20:32We only have a few days left before Scott's anniversary,
20:35and we gotta get this thing done.
20:36There's a crack in the wood here.
20:38It tends to leave a dark spot when you clear coat it or when you lay stain down.
20:42So what you do is you just take the crack and just reopen it.
20:46So I'll just use my razor knife here for now and see if I can open up a valley in
20:51here.
20:51Sand them down, clean them out, lay the putty.
20:54I bought a can of wood putty that was somewhat similar to the color of the wood that we're gonna
20:58use.
20:59Don't let it harden all the way.
21:01It only takes a few seconds for this stuff to start drying,
21:03so you wanna get right back after it.
21:07Clean this up.
21:10And then we'll start sanding it smooth.
21:16This machine's been around a long time.
21:18It came to us in rough shape, but better take a little extra time.
21:22Get it done, get it done right.
21:23Let's give them something they can be proud of.
21:26Then we're gonna clear coat it, and once it's clear coated, it'll be as good as new.
21:36I'm just gonna go ahead and be as careful as I can along the edge.
21:40Perfect.
21:40I'm gonna let this dry.
21:42That's the first coat.
21:43It's gonna soak in.
21:44I'm gonna come back and give it somewhere between two and four more coats,
21:48and then this thing is gonna be good to go.
22:06We're working on this 1941 Plymouth Special Deluxe.
22:10This thing had a ton of body rots, so Kirk's working on replacing the floorboards,
22:15fixing what he can, but making new pieces when we have to,
22:19to get this thing done and ready to go out to body and paint.
22:22The floor was so bad in most of these areas, especially the main floor.
22:26There was no trunk floor left, so I just made a new trunk floor.
22:30Right now I'm just getting it all finished, welded in, and then move on to the main floor.

22:56Yeah, there wasn't nothing left of the floor left.

23:04So I just kind of built the little thing up where we could build the floor off of.

23:21Just fix all the rot, whatever you need to do as soon as possible,
23:24because we gotta get this thing knocked out.

23:39I'm looking at the floorboards, and they are way more rotted out than I expected.

24:10The goal is to run these two wires through a pipe that runs all the way to the part that's
24:15hinged.
24:16So the important thing is to get it through this hinge portion where it doesn't get pinched.
24:20We've made a lot of headway on the 46 knucklehead we found back in the wheels through time junk pile.
24:25I've got the engine complete, and the correct flight red paint is back from the painter.
24:30What John is doing right now is installing the taillight wires in the rear fender.
24:33Now I've taken the liberty to replace the stock 46 taillight with the 1947 Tombstone taillight.
24:40It's a great looking taillight in chrome, and it's going to look great on this year's raffle bike.
24:45I end up using a separate wire to push it in with and then pull it back out with.
24:50The saddest thing is when this comes apart.
24:52So let me get my solder going here.
24:57Just a touch of lead on there is all we need.
25:00It just keeps it from coming apart mid-pipe as we're pulling this thing through.

31:24And what you do, you wet the leather and you stamp it in.

31:28Look at the detail in that.

37:18So I want this to stand out like that.

37:30True fire is something I developed a few years ago, the true representation of realistic fire.
37:35To make it look real, okay, the back layers are the darkest colors and they get progressively lighter.
37:42So you want blurry layers in the background, crisp layers in the foreground, and then when it all comes together,
37:47it looks like real fire.
37:49It looks like it's moving.
37:49It looks like you can stick your hand right down inside of it.
37:54It's like a dance.
37:56You want the fire to move.
37:57If one lick is going this way below it, you want the other one to go this way.
38:01So when you look at them all together, your brain perceives all these different layers in every bit of movement,
38:07and it actually makes it look like it's moving.
38:13He knows that we're limited on time.
38:15We've got to get this thing done.
38:17It's a huge company that we're doing this for.
38:20If he can't do this, he knows I got nothing.
