00:00Welcome to Toyota's World of Advanced Manufacturing.
00:06You are about to get a behind-the-scenes look at the people, processes and U.S.-based manufacturing facilities
00:12assembling the safe, high-quality vehicles Toyota customers know and trust.
00:18But before we do that, let's talk about how Toyota came to the U.S.
00:23Toyota established itself as part of America's cultural fabric over 60 years ago
00:27when Toyota Motor Sales USA, Inc. was formed in 1957.
00:33And we've been going places ever since.
00:36Toyota debuted as a U.S. manufacturer in 1986 with the production of a white Corolla FX-16
00:43at the new United Motor Manufacturing, Inc., a joint venture with General Motors.
00:48As we continue to grow in the U.S., our commitment remains steadfast
00:53to invest locally, assemble cars where they are sold,
00:57and give back to the communities where we operate.
01:00We can't wait to show you Toyota's manufacturing processes at eight of our U.S. plants.
01:08Let's begin our journey at the first U.S. manufacturing facility to carry the Toyota name,
01:14Toyota Kentucky.
01:16In addition to being the first, having started production way back in 1988,
01:21the Georgetown Manufacturing Facility is also the largest Toyota plant in the world.
01:27Sitting on over 1,300 acres, this plant is 9 million square feet under roof.
01:33Here, about 10,000 incredible team members assemble 550,000 vehicles
01:39and build 600,000 engines per year.
01:43The first stop in the vehicle production process is in stamping.
01:47Huge coils of steel are delivered every day.
01:50Then cut into sheets and stamped into the parts that make up the car body,
01:54such as hoods, fenders, and doors.
01:57At Toyota Kentucky, these parts could become a Camry, Avalon, or RAV4 Hybrid,
02:03all of which are assembled in the Bluegrass State.
02:08For the next process, we go down the Ohio River to southern Indiana,
02:12where Toyota broke ground on their second U.S. vehicle plant in 1996.
02:18Toyota Indiana, located in Princeton, Indiana,
02:22currently has 7,000 team members and growing,
02:25who assemble the Highlander, Highlander Hybrid, the All-Hybrid Sienna,
02:28and the Sequoia in this recently updated 4.5 million square foot facility.
02:34Sparks fly as the body begins to take shape in the body weld shop.
02:39After the parts of the body are stamped,
02:41robots and team members work collaboratively to create the shell body.
02:46The fully redesigned 2021 Sienna, assembled here at Toyota Indiana,
02:51use a high-strength metal that requires innovative bonding technologies,
02:55such as sealer bonds and laser welding.
02:57The quality of the laser welds is confirmed by ultrasound machines.
03:02These pictures allow us to look inside the weld
03:05and confirm that it is a good quality weld,
03:08making our vehicles rigid and strong for the customer.
03:13For the next step in our assembly process,
03:16we head south to our newest vehicle production facility
03:19in Blue Springs, Mississippi,
03:21where we'll show you how vehicles get bright and shiny.
03:24Production started at Toyota, Mississippi, in the fall of 2011.
03:29Built on 1,700 acres,
03:31the 2 million square foot facility annually produces
03:34170,000 of the world's all-time best-selling passenger car,
03:40the Toyota Corolla.
03:41After body weld, it's time for the vehicle to get its personality in the paint shop.
03:47This process is so much more than just the cool colors you see.
03:51Each vehicle spends up to 12 hours here,
03:54as team members and robots work collaboratively
03:56to apply protective coating,
03:58sealant primer,
03:59paint,
04:00and clear coat.
04:00Each Toyota is available in an array of colors and trim packages,
04:05making each as unique and fun as their owners.
04:10From paint,
04:11every Toyota vehicle moves to what most people think of
04:14when picturing auto manufacturing,
04:16assembly.
04:18For this process,
04:19we will head further south to truck country,
04:21the great state of Texas.
04:23Toyota broke ground in San Antonio, Texas,
04:26on this massive 2,000-acre campus in 2003.
04:29The 2.2 million square foot manufacturing plant
04:33sits in this thriving community
04:35and is the home of the all-new 2022 Toyota Tundra.
04:40At Toyota Texas,
04:41thousands of parts are assembled to complete the vehicle.
04:44We do this together with our 20-plus on-site suppliers
04:47who are located right here on our property.
04:50From the internal features like the airbags,
04:53instrument panels,
04:54and seats,
04:55to the external parts like the windshield and the doors.
04:58This is where the vehicle all comes together.
05:02In fact,
05:02assembly is the largest production area
05:04with the greatest number of dedicated employees
05:07of each vehicle plant.
05:09One of the most exciting parts of the assembly process
05:11is when the engine is married to the vehicle body.
05:15Toyota engines and component parts
05:17bring every Toyota to life.
05:19Let's look at how and where these critical components come together.
05:24As Toyota grew its vehicle production in the United States,
05:28the need for quality engines and their components grew too.
05:32The four-unit plants in the Toyota USA manufacturing operations
05:36are in and around areas
05:38where Toyota's USA vehicle production facilities are located
05:41in order to quickly and effectively provide vital parts for Toyota's vehicles.
05:46Toyota, Missouri, located in Troy, Missouri, opened in 1993.
05:51Its 900 team members make cylinder heads for every car, truck, and SUV Toyota makes in North America.
05:59Cylinder heads control the mixture of fuel and air into the engine
06:03and the exhaust from the engine.
06:06At Toyota, we believe the goal of reducing carbon in the atmosphere
06:09is a priority shared by all.
06:12Toyota, Missouri, produces 2.3 million cylinder heads per year,
06:16all from recycled aluminum.
06:19In 2020, 74.8 million pounds of the recycled materials
06:23were used to make this vital engine component.
06:26That's over 2 billion soda cans.
06:29Right down the road in Jackson, Tennessee,
06:34300 team members take pride in making aluminum engine blocks.
06:38Like the cylinder heads made at Toyota, Missouri,
06:41these essential components are made from recycled material
06:44for every vehicle Toyota makes in North America.
06:47Toyota, Tennessee, also makes automatic transmission cases and housings.
06:52Without these components that provide stability and protection,
06:55the engine and the transmission would not be able to transmit the power needed
06:59to keep the vehicle moving.
07:02Toyota, West Virginia, located in Buffalo,
07:06is the only manufacturer in North America to assemble engines,
07:09transmissions, and hybrid transaxles in one facility.
07:13Since 2006, Toyota, West Virginia, has assembled parts for Toyota and Lexus models,
07:18including many of the models in our electrified product portfolio,
07:23which includes hybrids, plug-ins, battery electrics, and hydrogen fuel cell vehicles.
07:29Toyota plans to expand to around 70 electrified models globally by 2025.
07:35At Toyota, West Virginia, thanks to the 2,000 dedicated team members,
07:40a new transmission rolls off the assembly line about every 25 seconds,
07:44and a new four-cylinder engine is built every 30 seconds.
07:49Toyota, Alabama, is the Toyota engine capital of North America.
07:53With 1,800 highly skilled team members located in Huntsville, Alabama,
07:58Toyota, Alabama produces 3,000 engines each day.
08:02Toyota sets high standards for quality,
08:05and each engine is thoroughly inspected using high-tech visualization systems
08:09to help make sure each part is assembled correctly.
08:14Once complete, the engines are sent to the vehicle plants,
08:18like Toyota Texas, to be placed in the vehicles.
08:22Let's go back to San Antonio to see it come together.
08:25At Toyota Texas, this process is called engine drop,
08:28because unlike the other vehicle production plants
08:31that install the engine into the shell body from underneath the vehicle,
08:35in Texas, the engine is gently dropped onto the frame first
08:39before it is joined to the body.
08:41For the final step in the assembly process,
08:44we head back to where we started at Toyota, Kentucky.
08:47Toyota is known worldwide for quality vehicles.
08:51Our team members take pride in being an important part of that reputation.
08:55As vehicles head down the brightly lit final line,
08:58team members meticulously examine every inch of the vehicle,
09:02with both their eyes and their hands,
09:04to make sure it meets Toyota's exacting standards.
09:08With a flash of the lights and a honk of the horn,
09:11a new vehicle drives off the line.
09:13This happens at any one of the four vehicle production plants
09:17about every 60 to 70 seconds.
09:20If you add it up,
09:21in the time it has taken to watch this video,
09:23around 40 vehicles will have lined off.
09:25After a series of performance tests,
09:28the vehicles go to the large marshalling yards
09:31to await transport by rail or car carrier
09:33to Toyota dealerships across the country.
09:36From the dealerships,
09:37our customers will choose which model meets their mobility needs.
09:41Then, hit the city streets and scenic byways of America
09:45in their all-new Toyota.
