02:18We're heading towards the town of Ensenada, 70 miles south of the US border.
02:24Mate, it's great. This place is amazing.
02:26We've both been here before, but this time we're here for a reason that I'm so excited about.
02:31This is a dream project for me.
02:32So, yeah, I brought you down to Baja, California in Mexico, because this is the home of the Baja Bug.
02:39The Baja Bug's an iconic off-road racer based on the humble Volkswagen Beetle, or Vocho, as they call them round here.
02:46The original was created in 1968 by off-road racer Gary Emery to compete in the Baja Thousand, a grueling annual off-road event that runs the full 1,000-mile length of the Baja Peninsula.
03:02It's transformation from Beetle to Baja Bug sees its body modified to accommodate chunky off-road tyres and high suspension travel to soak up the unrelenting Mexican terrain.
03:14Usually, in Europe, when we get a VW, we lower it down, surfboard on the roof, and go for the cow look.
03:25That's exactly what I did to my first ever car when I was back at 17.
03:29But the thing I remember when I used to get the VW magazines, they'd always turn to the Baja Bug pages.
03:35These great big off-road machines that were so rough and ready, and they used to bounce them around the sand dunes, and I absolutely loved it.
03:42The car we're going to go and see, it's actually just a standard Volkswagen Beetle.
03:46Yeah.
03:46It belongs to a guy called Ramon. He's had it for years. He wants to offload it.
03:51How much are they asking for this Beetle, anyway?
03:53$4,000. That's US dollars.
03:57So that seems cheap.
03:58Right now, I'm looking to save every penny, Elvis.
04:02Converting a Beetle into a dune-busting buggy sounds expensive, especially when you're used to F1 budgets.

05:31Right, so this is a 1.6, so it's got quite a decent-sized engine.

05:38Even out of the factory, that was probably something like 65, 70 horsepower.
05:43And, you know, what is this, 50 years old?

05:45So, it's probably lost a few of those.
05:47That's got to come out, and we've either got to replace it or definitely do some work to it,
05:51because this needs power.
05:52He hasn't even turned the key, and Elvis is already gunning for an engine rebuild.

06:44It's fine on roads like this, but it's not suitable for what we want it to be, a bar hard bug.

06:56mate I reckon we get this all wrong this is quite a decent little bit we only
07:00needs a bit of titivation I reckon we should do something you've done a load
07:04of times before you know you can do it quickly which is slam it to the deck set
07:09a fooche wheels on it not the bumpers off give it the cow look we could do that
07:13in a couple of days yeah I know but where's the fun in that we'll come
07:15halfway around the world we're not gonna take the easy option we're gonna push
07:19ourselves we're gonna end up with an amazing car something I've wanted to do
07:22forever and I promise you I'll put a smile on your face by the end of it when
07:26they're crashing down the sand dunes in Baja California in Mexico sounds lovely
07:32but crashing isn't a word I want to hear right now mate this is a bit of a risk
07:37we're going down a hill and I'm gonna be honest with you the brakes are literally
07:41in another county they're non-existent well take it steady but just make sure we
07:46do stop because at the bottom of this there are sharks in that water you know that right
07:50that's true
07:52okay so it starts and goes but doesn't stop that's two out of three but this
07:57beetle is just a blank canvas for me to build a racing masterpiece
08:03steady on Rembrandt I've done my research and goodbye hard bugs only fetch eight or
08:08nine thousand dollars your plans sound pricey so if we're gonna turn a profit
08:13I'm gonna have to drive a bargain
08:16I wasn't right experience blimey so yeah we like the car I think it's a nice
08:23solid car feels good engine feels nice and strong it's clearly lots of work needs
08:28doing so it's a good project we don't mind taking on the project but yeah there's a
08:32lot of work to do yeah the brakes brakes are terrible so we was thinking you said
08:37you wanted $4,000 I pay a little more I put a $4,000 what about $3,000 and we'll
08:42take it away now we'll take the risk I'll take 25

09:26bit of adding but we're taking stuff off this car that's free that is very true that is very true
09:30but let's enjoy it yeah absolutely and not spend too much money fear not Michael I've lined up a
09:38secret weapon Baja thousand champion and the best Baja bug builder in the business Oliver Flamante
09:45all about recognize that man anywhere how are you buddy yeah how are you always it's been a while
09:51mate Oliver I'm Mike this is Mike nice to meet you nice to meet you yeah so he's told me all about
09:57you four-time champion of the Baja and look in these things look at them all I mean this is a
10:02a monster isn't it this didn't start life as a Volkswagen beetle though did it no no slightly bigger
10:07version but we are definitely in the right place all of this one of desert racing's most consistent
10:15champions along with his four Baja 1000 victories he's brought home the silverware in nine other world
10:23desert championship events Oliver we've brought a car yeah he's gonna become a Baja bug but right
10:32now it's that oh this looks great yeah we can convert we can do everything you want on hand to assist in
10:39making my Baja dreams come true are all of his race crew and master mechanics Patricio Antonio and
10:45challenge come on Elvis you got it come up yeah mom there you go okay it's looking good so first up
10:57then boys what do you think always look perfect it's gonna be a real nice project for Baja we can leave
11:04the car we can put lights race lights wherever you need yeah for me we start stripping everything off it
11:11the whole interior has got to come out get rid of the wheels get the wheel bumpers yeah engines got
11:16to come out as well yeah and then we can start working out what we want to put back together on
11:20it afterwards right there you go sure we're also on a bit of a tight time frame we've only got about
11:24five days to get this whole thing turned around so if you fancy give us a hand we can get it stripped
11:29out for sure what do you think we can do that do it I like it here this is the attitude I want in
11:34the workplace Elvis yeah right let's grab some tools I was looking for those when we're in the car
11:45it should be on the front of the screen how many Volkswagen beetles have you taken apart Patricio we
11:55build I build like 10 race cars in a year there are two ways to make a car go faster add power and remove
12:04weight well we've already lost loads of weight so that leaves muscle and I know just the man to speak
12:11to we need loads more power right this is bog standard 1600 it's probably got what I don't know 40 50
12:1840 40 40 40 yeah that's not enough we could do twin carbs we could you know up the ball put new
12:24pistons in it no guys guys if you want to build a real back back let's do the right way I have
12:32another complete Baja race engine I can send you give you a deal for that you can put a real racing
12:38Baja bug it's day two of our Mexican Baja bug build and before we get to the workshop we need
12:57to have a little tete-a-tete Elvis in future just have a discussion with me before you hold out your
13:05hand to somebody and say yeah whatever race engine do you know how much that could cost it could cost
13:10thousands I know I can tell you're a little bit upset but let you know we need this and there's
13:15always a deal to be done yeah but when he said race engine I just see numbers whizzing past my eyes and
13:22I'm thinking I ain't gonna be cheap mate I'm seeing numbers two horsepower numbers and they're gonna go up
13:26massively and it's also gonna save me a whole bunch of time which is important mate because we are up
13:31against the clock here we may be tight on time but we can't work on an empty stomach Oliver and
13:40Patricio from the garage have told me this place makes the best tamale in Baja I do like a little bit
13:46of spice on my food I mean not this time of the morning admittedly there's no toilet stop on the way
13:50between you and the workshop we know that right ready
13:56oh my lips have gone numb it's baby yeah that's not food is it I've never had so much pain trying
14:06to eat some breakfast that was very very good first job for me today is to start jacking up that
14:17suspension which thanks to the Beatles ingenious design costs peanuts to do first we unbolt and
14:25remove the front beam that's out I mean he came in with like Thor's hammer and now it's on the floor
14:36that's one way to do it now I've done this many many times on my own Beatles but always in the opposite
14:43direction the cow look which was the style of beetle I had when I was a kid it was all about
14:48lowering it slamming it down to the floor but it's effectively the same process in reverse this is the
14:54torsion bar and now that it's out of the front beam it's clever design is clear to see what I've got here
15:03are the leaves or the springs out of our torsion beam setup these are what we took out of the middle of
15:09the beam I've clamped them in the middle of this vice because that's exactly what happens in the
15:14center of the beam and as you can see because I've taken the spring away if you still imagine this is
15:18the body of the car it's being supported by nothing other than the rotational force of a torsional
15:25resistance of these springs simple setup very basic but it stood the test of time and crucially with
15:31just a few small modifications we can change the way this setup works giving us that enormous ride height that we need a
15:38baha bug I love it to increase the ride height of our beetle we're going to change the angle of the
15:44torsion bar within the beam there's a square boss in the center of here what we want to do is cut out
15:51the section that houses that central boss and rotate it by a set amount that's going to change the position
15:58of the torsion bars and in turn change the sort of resting position of the car suspension and in doing so
16:03check the right out even the smallest of changes to this angle can make a big difference to overall
16:09ride height that's home we're ready to cut right a steady hand is vital here mess up this cut and I'll
16:20be adding a brand new torsion beam to Mike shopping list all right so we've now got an air gap and
16:29effectively we're going to turn that round yes weld it back in place weld it back in place I'm putting
16:35all my faith in Oliver's experience too much or too little torsion bar rotation could ruin our
16:42baha bug's off-road handling
16:44now I just have to repeat everything on the lower beam like a hot knife through butter
17:03that's the main adjustments to the front axle almost complete and all it's cost me is the price
17:16of some welding wire hmm perhaps that'll help pay you for the race engine Oliver this is where you're
17:22riding yes this is my race engine they have a 95 horsepower with this engine I want one of the
17:29Baja 1000 well I mean it just all depends because race winning engines usually cost a lot of money
17:35I'm gonna I can trade with your old engine I can sell here for a good price and I can give you this
17:40engine for a couple of rent don't worry about two thousand dollars plus our old engine yes well that's
17:45half the price that I paid for the car but you're saying this is 90 90 or 95 horsepower and the one
17:53we've got is like black 40 45 yes so it's double the power yeah yeah we've got a deal thank you
17:58very much thank you just brilliant absolutely brilliant needs a cleaner yeah definitely clean
18:02and we're gonna put the headers the race header and that's gonna be ready hold on it needs what
18:08race headers yeah I need the race headers so it hasn't got race headers I have a friend he probably he
18:13have a junkyard we can go to try to find one and let's see what if we've got luck we can have a
18:19really cheap one race headers replace the standard exhaust manifold increasing performance and reducing
18:26weight as with anything built for racing it's another way to reduce the weight of our wallet the new engine
18:34will increase our pulling power so I need to take a look at our stopping power when Mike first drove the
18:41car it was very clear there was an issue with the brakes he had a huge amount of pedal travel and the
18:47car didn't stop very well so I've decided to change all of the brake material around all four corners of
18:52the car I've got the drum off and there is a leak from the brake cylinder here you can see that because
19:00there's fluid on the outside what was happening when Mike drove the car was he was pushing on the
19:05pedal the fluid was actually leaking out past the seals here meaning the pedal continued to go all the
19:11way nearly to the floor and the car barely stops so the whole thing needs to be changed it's fairly
19:15straightforward but to begin with how lots got to come apart first of all I'm going to take the
19:22shoes off this is the friction material it's been contaminated with brake fluid from that leak that's
19:28what needs to be changed but before I do that I'm going to get the brake cylinder off and then give the
19:33whole thing a bit of a clean up there we go right so this is the brand new brake cylinder but as you
19:45can see it's shiny and new importantly the seal should work next come the new brake shoes right so that's on
19:57handbrake cables connected springs are all in place now it's a case of hooking this back into the pistons
20:05this is where there's a high potential the whole thing hanging off springs going everywhere and you
20:10get a face full there you go so that is the whole assembly now back together and in position this is an
20:19adjuster here where you can wind these pistons in to close up the shoe so I can then get the drum back on
20:24and then wind them out just to the point where it makes contact so we get maximum efficiency with our
20:29braking yep that it's about perfect and just about feel the friction between the shoe and the brake
20:40drum itself of course I'm going to go and bleed up the brakes make sure there's no air in the system
20:45get everything back operational and I'll check it again for now I'm happy that this car is not only
20:50going to go quickly it's also going to stop quickly too I'm heading to Oliver's mate scrapyard on the
21:02outskirts of Ensenada in search of race headers and whilst I'm here Elvis has given me a whole list
21:08of other parts he needs at least in a scrapyard they should be cheap hola hola hola seeing your
21:14mic hi my name is Cruz Cruz you speak English yeah a little bit not too much unlike British scrapyards
21:21which have become a bit like car parts supermarkets this place is still very much hands-on I love all
21:29of this stuff yeah it's great I mean you got everything so you could get every kind of like
21:33Volkswagen badge yeah the hubcaps if somebody's doing a restoration even the clocks and the dials
21:38yeah you could you got a lot of stuff yeah it's everything I got some so this is the all the
21:44exhaust is it yeah is it okay yeah you sure you need yeah 100% what would something like this be
21:50100 100 bucks yeah yeah okay great yeah next up wheels Elvis insists that the Beatles stock steel
21:58wheels are too heavy and we need a special set of super lightweight off-road alloys I have uh this
22:05one that's lovely oh yeah how much would these be 200 bucks for this yeah 200 bucks each yeah not
22:15for four no 800 for four would you have tires to go on these wheels I think Cruz saw me coming
22:23how much are these uh 200 what for the pair of them yeah maybe 150 for you yeah yeah you have
22:32another two yeah okay brilliant next on Elvis's list is a light bar is it working do you reckon yeah this
22:39works how much is something like this hundred everything's like a hundred bucks with you in it
22:45yeah it either starts off a hundred two hundred when we become amigos okay okay the price might
22:49come down a hundred bucks yeah yeah I'll take it and finally we need safety nets to stop the rocks
22:56flying in through the open windows please tell me they're not expensive they look like uh not a lot
23:02it's a hundred bucks for a pair it's more expensive if you buy a new that means we are a thousand
23:10dollars for the wheels and the tires yep a hundred dollars for the exhaust that's eleven hundred yep
23:15twelve hundred thirteen hundred yep so is that what I've got to pay you thirteen hundred dollars
23:20uh twelve hundred I know 12 is a really good price but a thousands a much better price so if you have
23:26some problems with things uh I can't come back yeah yeah so nothing's got a warranty or so if this doesn't
23:33work tough yeah yeah okay uh I'll take that okay okay lovely okay thank you a bit of face-to-face
23:40negotiation got myself a bit of a deal as well let's get back to the workshop see what Elvis thinks
23:45our Mexican Baja bug build is taking shape and Elvis is ready to fit the two thousand dollar race engine
24:01bump it bump it unfortunately the uprated exhaust system is too beefy for our bugs body the exhaust
24:10catching yeah that's the problem um we have two options I could carefully fabricate a new section of
24:19exhaust to allow it to squeeze beneath the body or we could sort it Baja style let's just cut this
24:31this is a perfect example of why form follows function when it comes to Baja racing job done
24:43as the sun sets on day two of our Baja build Elvis and I have come up with another way to lighten our
24:53wallet but it sounds lively tonight doesn't it this is the oldest bar in Ensenida 1892 they used to
25:01come in the cowboys tie their horses up there come in for a drink so how are we getting on there please
25:10give me some good news I mean I've already jacked up a suspension so it's up it's up what's it look like
25:15on the wheels I don't know yet because I haven't got the wheels back on it it's still up in the air it's on
25:19actually stands but how much was suspension new dampers $200 so far we've spent $2,000 on the engine
25:27I probably still need seats still do belts so yeah the costs are adding up much as I'd love to talk
25:34budgets this place won't let us
25:35I don't know how anyone hears themselves speak to each other it's so noisy I can't let myself think
25:42it's about to get a whole lot noisier
25:46I'm now immersed in this culture

26:00a sniff of tequila and Mike's budget worries have completely disappeared
26:11we're halfway through our Baja bug build and Mike's still worried that we're spending too much on our
26:26desert racer but I know the perfect way to get him on board an off-road meet in the Baja Hills
26:33you're going to come away from today absolutely fully involved and invested in the whole Baja situation
26:43it's going to change I would imagine I'm going to come away from today covered in dust the events
26:50called Vachos roll and the organizer Lino is meeting us at the ranch entrance to make sure we don't get lost
26:56in the Mexican outback what's the whole bar half thing mean to people of this region well here in
27:04Mexico a box is part of the culture of Mexican guy you know yeah even ladies have a lot of us or love
27:12bugs this looks like it's going to be amazing

27:43with so many machines in one place it's a wonderful opportunity to look learn and of course listen
27:52yeah that's noisy skid paint I was thinking I wonder if we need one of those you know because
28:03they're going to be launching over you don't want to dig into the ground there's so much to take in
28:07here isn't there is the roll cage an absolute must yeah yeah because it takes so much punishment as
28:14your job yeah this is your one a little bit protection around the wing mirror yeah just in
28:19case the wing mirror gets damaged you compete oh well I say much I not truck out a long time ago
28:27there yeah see so now just for fun yeah she has a 25 years with the car yeah what he probably is
28:34yeah me primer car nice where's the guy who owns this I bet there's not tools in here I don't know
28:40what it's beer yeah of course it is yeah of course it is it's beer in there
28:44I've always wanted that that's brilliant here we go
28:55I didn't expect that
29:01there's a few that haven't made and they've only got from here to there and they've come down we do
29:13need a set of seats we do need a skid pan and they could be coming our way
29:17this is incredible it's so good watching but I've done enough watching I'm gonna go have a go go on
29:36you go for it enjoy yourself be safe I've managed to swing a ride in a class 10 racing buggy this is
29:44a focused machine built to cover vast distances across the Baja sand dunes fast
29:50this is unlike any race car I've ever experienced it's insanely quick it's ridiculously uncomfortable

30:16oh my god man that's incredible this is an unbelievable machine man there's somebody
30:30crazy huh the braking is so good it just like it defies physics man
30:36now that looked like a whole barrel of fun
30:39mate that is one of the best things I've ever ever done

30:46I've got to get some seats and some other bits
30:48but nice one fella good driving

30:53is it too late to swap the bug out and build one of these instead
30:55far too late unfortunately
30:57now that my adrenaline levels and stomach have returned back to earth
31:04I'm going to set about adding some of the features that we saw in the desert races
31:07to our Baja bug starting with a skid plate
31:11all right here we go got myself a nice big plate of five mil thick aluminium
31:17that's going to bolt to the underside of the frame that Patricio is currently measuring up on the car
31:22I just need to cut it to size with an angle grinder
31:27the skid plate will act as a protective barrier against rocks when we take the car off road
31:35we're going to mount the plate to the beetle chassis using two pieces of heavy weight steel tubing
31:45adding a curve with this pipe bender will allow the tubes to fit snug to the chassis underside
31:50pull up
31:52it is done
31:53it's a nice bit of kit
31:55oh Patricio has done a brilliant job under here all the metal work is now done
32:05so our frame is in place welded up too which means I can now get my skid plate in position
32:11not sure he's quite draw the holes in the right place but we'll make it work
32:22honestly there's so much rubbish all over this floor I can't even roll my creeper board around
32:31I do like a clean workshop and there's flies that every ten seconds or so keep landing on your face
32:49there you go done it's good plate attached and that is going to protect the front of our car as we're crashing over those dunes
32:56of course the car isn't the only thing that will need protecting
33:02let's get this in so we've got kind of a half roll cage in here which is kind of all we need here
33:07the uprights are all in I'm just getting this final cross member in
33:11up a little bit more
33:13yeah happy there
33:17the roll cage will protect the driver in the event of a big shunt
33:21but it also stiffens up the chassis
33:23minimizing flex allowing the suspension to work more effectively
33:27it's actually starting to look really good I mean almost looking like a bar heart dare I say

35:07and actually because we're up against it in terms of time

35:18but I've actually matched it to the original colour of the car

35:25painting a car yourself might not give the same finish as a professional respray
